Abstract

Disclosed are methods of preparing gypsum boards using cellulosic fiber. A set gypsum core is formed and disposed between face and back covers sheets. The set gypsum core is formed from a core slurry comprising stucco, water, cellulosic fiber, and optional additives, such as foaming agent, accelerator, retarder, dispersant, etc. A face dense layer formed from a dense layer slurry comprising stucco, water, and cellulosic fiber is disposed between the core and the face paper. If desired, a back dense layer formed from dense layer slurry can be disposed between the core and the back paper. In embodiments, cellulosic fiber is added to water to form a suspension. The suspension is introduced, while in a non-laminar state, into the core layer and dense layer slurries. Further disclosed is apparatus, such as an extractor and an additive injection system, which can be a part of a cementitious slurry mixing and dispensing assembly.

Abstract

The present invention is concerned with a process for the production of beta calcium sulfate hemihydrate, wherein calcium chloride is reacted with alkali metal sulfate in the presence of aqueous sodium chloride at a temperature of at least 80°C. The process allows for the energy efficient production of beta calcium sulfate hemihydrate from readily available industrial waste streams. The present invention is further concerned with processes for the production of gypsum products and wherein respective calcium sulfate hemihdrate is produced in a first step and the qypsum is prepared therefrom in a following step, as well as use of sodium sulfate byproduct from industrial production as a reactant in a process for the production of beta calcium sulfate hemihydrate.

Abstract

Disclosed are gypsum boards and methods of preparing gypsum board using silica fume. The board contains a set gypsum core disposed between two cover sheets. The core is formed from a core slurry comprising water, stucco, and silica fume. The silica fume is dispersed before adding into the gypsum slurry. The gypsum board demonstrates desirable fire-resistance properties when subjected to various high temperature shrinkage and thermal insulation tests according to ASTM C1795-15. The dispersed silica fume surprisingly and unexpectedly allows for enhancing the fire resistance of gypsum board. In embodiments, the presence of the silica fume in the core slurry allows for excluding expandable vermiculite therein.

Abstract

A system is provided for robotically placing dunnage strips for receiving wallboard panels, including providing a robot with a robot arm with a tool having at least one suction cup and a glue dispenser; presetting in the robot a plurality of dunnage location programs, each associated with a particular wallboard panel size or thickness; and providing a dunnage cube with a plurality of stacked dunnage strips. Upon the selection of a preset wallboard panel dunnage location, the robot arm uses the suction cup to select and lift a strip from dunnage cube. Then, the robot arm places the strip upon the warehouse floor in a predesignated location per the preset program, and the glue dispenser on the robot deposits glue upon the strip. The robot repeats the dunnage strip selection, lifting, placement and deposition of glue to multiple dunnage strips until the preset arrangement is completed per the program.

Abstract

Disclosed are gypsum boards, slurries, and methods of preparing gypsum board using water, uncalcined gypsum, stucco, and starch binder. The board contains a set gypsum core disposed between two cover sheets. The uncalcined gypsum and starch binder surprisingly and unexpectedly allows for the use of uncalcined gypsum while maintaining desired characteristics in gypsum wallboard, such as low board weight, sufficient strength, score/snap, fire resistance, etc. In embodiments, the presence of the uncalcined gypsum with the starch binder in the core slurry allows for excluding an amount of stucco therein.

Abstract

Disclosed are gypsum slurries, gypsum boards, and methods of preparing gypsum board using a high-efficiency lignosulfonate dispersant. The high-efficiency lignosulfonate surprisingly and unexpectedly allows for enhancing the fluidity of the gypsum slurry without requiring the presence of dispersants that are biologically detrimental (including to human and environmental health), or are prepared using harmful materials such as aldehydes (e.g., formaldehyde). Abstract

A system and a method for detecting moisture within a structure uses a cementitious panel (25) comprising a cementitious core (52) and a pair of cover layers (54, 55). A moisture sensor (30) is mounted to one (54) of the pair of cover sheets (54, 55). The moisture sensor (30) can comprise a moisture-sensing, passive RFID tag. A reader can be used to periodically interrogate the RFID moisture-sensing tag to determine whether the RFID moisture-sensing tag has been subjected to moisture. Detecting moisture within a structure can use at least one such cementitious panel in a structural assembly, such as a roof assembly, for example, to help detect a leak in the roof assembly through periodic monitoring of the installed cementitious panel(s).

Abstract

The present invention relates to a method for treating gypsum comprising siliconates, the treatment comprising the steps of (i) stirring an aqueous gypsum suspension with a solution of an alkali metal and/or alkaline earth metal hydroxide having a pH of 10 or higher and separating the solid components from the aqueous gypsum suspension. By the treatment with alkali metal and/or alkaline earth metal hydroxide the detrimental effects of siliconates on a later foam, which is prepared with the thus treated gypsum, is significantly reduced. The present invention further relates to methods of preparing foamed gypsum compositions and gypsum boards comprising such method, correspondingly prepared gypsum and gypsum boards, and a use of alkali metal and/or alkaline earth metal hydroxide solutions for inactivating siliconates in gypsum recyclates.

Abstract

Embodiments of a system and a method for evaluating a mat-faced cementitious board specimen can be used to determine a bond strength value for the specimen. A moving assembly is configured to move a pair of non-contact ultrasonic transducers over an X-Y plane relative to the specimen supported in a support fixture such that the specimen is interposed between the transducers. A controller is configured to use ultrasonic signals from the transducers to determine the bond strength for at least one facer of a mat-faced cementitious board specimen. Transducer arrays can be outfitted downstream of the kiln, for example, to provide a system and a method for continuously measuring the bond strength of mat-faced cementitious board during the continuous manufacture thereof.

Abstract

The present invention is concerned with plasterboards including at least two layers A and B of different composition, wherein layer A includes a calcium sulfate binder and a synthetic polymer foam and the layer B includes a calcium sulfate binder and a surfactant foam and wherein the at least one layer A is a surface layer. Improved nail pull resistance can be achieved in lightweight plasterboards, if foamed synthetic polymer is present in a surface layer. The present invention further concerns a method for the production of corresponding products, an apparatus for the production of such products as well as the use of synthetic polymer foam in a surface layer to produce plasterboards with high nail pull resistance at a minimal amount of synthetic polymer.

Abstract

Mineral binder based construction materials are disclosed, including thermally pre-treated silicate glass fibers and colloidal silica and further additives, which have increased fire resistance such that they have a delayed shrinkage when exposed to high temperatures relative to a mineral binder based construction material with conventional glass fibers and colloidal silica, but otherwise of identical composition. The claimed mineral binder based construction materials provide an improved resistance towards rupture, thus ensuring that corresponding structures maintain their integrity for longer periods of time when exposed to fire. Also disclosed are methods for the production of mineral binder based construction materials and the use of thermally pre-treated silicate glass fibers and colloidal silica to effect a delay in shrinkage of mineral binder based construction materials, when exposed to elevated temperatures.
